Not fussy at all. Your procedure should have been fine, although I would have just desoldered the old one then used the existing holes - no drilling.
You mentioned that it's $50 to $100 to send it back for service. The part alone is what - about $5 or less? I'd just stick another one in there. The two big thermistor parameters are the maximum allowable steady state current rating and the zero power resistance. Get one that's got the same or higher current rating and about the same or higher zero power resistance.
I'm sure it's possible that the design is faulty, but we're not in a position to redesign it - just beef up the failing part a bit and keep an eye on it.
