For best results with a safety gas valve like you have been puttering with is to disassemble it and clean it all good, including a light brushing/sanding of the thermocouple. As was mentioned, the orifice of the pilot line is a critical piece and needs to be 100% open.
I'd suggest that you don't take the case cover off (those two screws) to access the pilot switch internals. There is a high percentage risk that it won't seat back correctly after installation. Been there.
