I enjoy seeing your methods.
I wanted to build my own TC several years ago but the wife forbid it. Something about spending all my time building it and too old to use it once it was done.
Anyway, one product I was looking at was Nidacore. My brother uses it on his boats. It's very study, holds up well to weather, and not too expensive.
There's a blog out there, not on RV.net, where a surfer built something of a TC using this material.
If I remember correctly, 2" thick polyester honeycomb with fiberglass on both sides was 32# per 4' x 8' sheet.
I have wondered why TC manufacturers aren't using it. Boat builders do. Probably because they would last too long.
