Some "projects" just are not worth wasting time or money on when you can buy item already made..
GOOD foam is not cheap now days, a can of GOOD adhesive for the foam is not cheap (seems to me the can I bought was up over $20) AND even the GOOD adhesive often does not really make good permanent joints.
Cutting the foam STRAIGHT by hand is a real challenge and the best tool I have found by far is a electric meat carving knife (yeah, the ones folks used to use at Thanksgiving to carve a turkey).
If you don't have the carving knife, foam and glue you will have spent easily $75-$100 plus your time for something that is already available..
It is a different story if you were trying to make new cushions (like we did) and there is no premade foam blanks for that (although you can order custom cut foam to YOUR dimensions at no extra cost)..
Personally, if you REALLY, REALLY want to DIY this then I would recommend mail order outfit that we have used.. We had them custom make our foam mattress to our specs including a top layer of memory foam..
They can custom cut from one big block of foam or layer it for you if you want to vary the firmness..
