I believe if I were to make a tray for my pass thru, I would make two mods to your great design:
1) I would attach a small aluminum angle iron to each side of the tray, using flush mount screws. Then you would only have to make say a double saw cut in your 2x4 side rails for the aluminum angle to slide in. This would be more sturdy than using wooden pieces on the side of the tray, and would also leave the 2x4 side rails more sturdy due to smaller cut.
2) I would see if I could find some smaller casters for the floor, leaving less space under the tray and thus more headroom for anything placed in the tray.
